Square, oval, rectangular — as packaging design increasingly pursues differentiation, irregular bottle mouths are no longer a rarity. But many brands hesitate when encountering such bottle shapes for the first time: can sealing film be made to fit this shape?

The answer is yes. A round shape is just the starting point for sealing film, not the end.

Customizing for Irregular Bottle Mouths — Start with These Two Questions

To determine if customization is possible, start with two questions: what shape is the bottle mouth? What material is the container?

If the bottle mouth is non-circular but has a flat rim — such as square boxes, multi-compartment meal boxes, or oval cups — the typical approach is heat-sealing. The film is pressed directly onto the container rim, and the manufacturer customizes a dedicated mold based on the container's rim profile to achieve precise irregular contour sealing. Simply put, the sealing line takes the shape of the mold.

If the bottle mouth has threads and can accommodate an aluminum foil gasket inside the cap, then induction sealing is an option. This method is non-contact and doesn't rely on bottle shape, making it adaptable to oval, square, and other irregular bottle mouths. However, it has stricter diameter requirements, and the container material must be plastic — paper or metal containers require separate testing.

Key Points to Consider in Customization

The most critical step is providing precise samples. Standard sizes won't match — the manufacturer needs to design dimensions and tooling based on the container's actual rim shape, width, and flatness. The most reliable approach is to provide physical samples or 3D drawings — this is the foundation for ensuring the sealing film conforms to the bottle mouth.

Film material selection is equally important. Different container materials (glass, ceramic, PP, PET, etc.) require different heat-seal adhesive formulations. If the contents contain oil, alcohol, or are acidic, the adhesive layer's corrosion resistance must also be considered.

Currently, solutions like square sealing films designed specifically for irregular containers are well-established. These use high-strength multi-layer composites, with a core structure including a barrier aluminum foil layer, a tear-resistant PET outer layer, and food-grade heat-seal adhesive — effectively addressing the common issues of edge curling and poor sealing when round films are used on square containers. Low-temperature heat-seal formulations (130-160°C) adapt to various materials and leave no residue when opened.
